Drawing a Smartphone Case in FreeCAD

I had a problem. I did not find a case for my Honor 8 Lite. I did not order a new case when I got my phone and after a year, there were newer variants on the market of the same phone. I ordered several cases and they did not fit quite right. Also, I wanted, that the case would go around the phone and not end at the same height as the touchscreen to protect the glass.

I used the opportunity to get more comfortable with FreeCAD. In FreeCAD you can choose to work in several workbenches. This case was constructed in the Part workbench. Another option, and perhaps the better one, would be to use the part design workbench. One thing to keep in mind is, that 3D printers usually are not 100% exact, so it might be a good idea to adjust your drawing accordingly to get a good fit.

First, we need the shape of the outer case. Camera and touch sensor were already integrated.

With the sketch done, we can extrude it to a solid:

To make a case from the block, we sketch the shape of the phone, which will later be cut out of the block.

Now extrude it to the height of the phone to create a phone "dummy".

In the next step, a boolean transformation is used to subtract the phone solid from the case:

Now there is a case, but the screen is not accessible yet. So we draw a new shape, where we want to open up our construction.

We extrude it to create a solid which is is placed just right, to not interfere with the bottom of the case and stick out at the top.

In the next step we cut it again, but make sure, that the cut does only go right down to the inside bottom of the case but not further:

To make the phone case nicer to the touch, we chamfer the edges and make sure to not forget the camera and touch sensor opening. The chamfer tool can lead to an error if multiple edges are connecting and you want to chamfer them at the same time.

One thing is missing, we need to make some space for an audio plug. So, we create a cylinder and place it just where the plug would be:

And cut it away:

And now there is a finished phone case. I am using it and it works great. I printed it in PLA and had to print a new one already because my phone dropped, gladly on the case, which broke. But the phone did not get a scratch.
